What is the cheapest way to ship a paddle in the US, and how much would that be?
Butterfly US website ships for free over 60 usd or something like that

I think you have to pay extra to use their box. Don't you ever buy 2nd hand stuff from the forums? The 2nd hand stuff I get are always from USPS with their own packaging, so I assume that's still the best way to do it.

The cheapest way is to open a business, then a business account with the web storefront provider (Shopify, eBay, etc) that has discount plans with USPS and UPS.

Of course, you are not ready for business, so pay full retail for a few ounces. The cost to maintain such an account is many times what you paid per month, only viable for heavy users.

Pay as you go full price at USPS is still the least expensive for your situation.

I did succeed in mailing tt blades as a "large envelope letter" which is cheaper than a parcel. I've bought an envelope padded with bubble wrap, put a blade in it without a box and mailed it. Such a package passes size and weight requirements for a large envelope letter, but fails the "uniform thickness" and "bendability" requirements. So technically it could be rejected and returned by USPS. But as I said, I've successfully mailed several blades like this. Obviously this method is not recommended for expensive blades.

The USPS delivery man came to my home to pickup my package that I am delivering.

Pretty convenient! I never had to leave my house. I used an old paper package from Amazon and just put the paddle in the paddle box and put the box in the Amazon paper package. I taped it up and printed out the $5 shipping label. Then the USPS guy picked it up from my house. Very convenient and affordable.

How much was it?
It was a few years ago so I don't remember exactly how much it was. But you can look up the current rates at usps web site - search First Class Mail Large Envelope section. The rate depends on the weight, for example if a blade is ~3 oz and the large padded envelope is another 2 oz, it's a 5 oz large envelope which will cost $2.59 to mail.
